I run mine at full all the time. Have not changed brushes in four years. The speed control is actually the weak link. It is in all variable speed tools.

The best way to keep it running is to keep it clean. Be sure and vacuum/blow it out between runs.

Nice! Did you do the programming from scratch or use the files I wrote for WWJ?

Getting the holes set up properly was a pain!

I'd run a 1/16 the inch bit at about 30 ipm and a cutting depth of about .040" I generally recommend a cut depth of a little less than the diameter of the bit. If it is a 45 degree chamfer bit that comes to a point, the tool list is already set up for it as a 90 degree 'Vee' bit. You can add a new bit, choose 'Vee' and enter the proper sizes. My Shark Pro has about 24" of travel, but when accounting for the head and such, I built my spoil board 22" square so I always know I'm within bounds.

Sounds to me like you are just meeting the limit.
