You need to check where the origin (0,0) point is in VCarve, and match that when you zero out each axis on the board. You don't need to be on your material to set Z at the bottom of it. Anywhere just outside the board on the spoilboard can be used.

Registration codes are stored in what I believe is the My Documents folder of the logged in user. If you've deleted anything in documents, re-configured your PCs login, or just had a bad day it might explain the sudden failure to find reg info. If your cables are marked and matched to the inputs, then something is wrong with either the marking of the cables or labelling of the control box inputs.
